The Application –

Motion Control – Polishing Aluminum Truck Wheels is done with a polishing machine that has a 36″ vertical stroke indexer, having a 2500 pound load moving @ 4″ per second. The polishing media is like toothpaste with glass in it. It is extremely abrasive, and sticky/tacky.

The Problem –

The industrial buffing system is chewing-up motion control linear ball bearings and spitting them out every 2 weeks! This is the situation one of customers found themselves in while for years accepting lost production and costly maintenance shutdowns. When LM76 got a call from a proactive new maintenance manager, we were eager to try a scraper seal design we had recently had success with on another application.

Originally, these systems came with protective bellows which helped keep polishing media from contaminating the 2″ linear ball bearing pillow blocks. According to our maintenance manager, once a bellow was damaged, it was removed and thrown away. Maintenance personnel so disliked having to take off and reinstall bellows that they mysteriously disappeared. Even with protective bellows, aluminum dust mixed with polishing media formed what one mechanic termed, “toothpaste with glass in it.”This abrasive “lapping compound”would stick to shafting, dry and semi-harden. As a bearing rolled along, polishing media would penetrate it’s seals “sliming” balls and clogging ball tracks. This would quickly lead to bearing failure and shaft brinneling (grooving). Needless to mention, routinely replacing linear ball bearings and more costly shafting was too much for the new maintenance manager who called LM76 for help.

The Solution –

For this application, we chose our motion control Black Racer Ceramic Coated Linear Bearing. This bearing is extremely tough, is of one piece construction (no mechanical components, no catastrophic failure mode or shaft grooving) and has the longest life test we know of on record. Like linear ball bearings, Black Racer requires lubrication.

John Tarbell (President of LM76), specified a zero clearance beryllium copper scraper seal. Beryllium copper is exceptionally ridgid, extremely hard and wear resistant. The Beryllium copper would trap lubricant and distribute it as a fine, uniform film on the shaft. This film reduces friction, disperses heat and wets shafting. The wetted shaft surface forms a barrier between media and steel – keeping polishing media from cleating into disparities on the shaft (remaining peaks and valleys). Tarbel, said, “A Zamboni doesn’t lay down an inch of ice, it fills in the skate marks.” When the scraper travels on the shaft, it easily lifts the media and moves it along to the end of the stroke. Unlike linear ball bearings, Black Racer has no balls so some residual “slime” is easily accommodated. (Seen below, the beryllium scraper seal is captured between the bearing counter-bored face and the machined steel end cap.) Admittedly, a heavy interference fit dramatically raised system friction but was mitigated because the system is hydraulically driven – driving force is not an issue.

Staying within the form factor of the original OEM design–standard roundway pillow block and shafting–we chose our direct drop-in 2″ closed pillow block and Black Racer Ceramic Coated bearing coupled with our 2″, Class L Rc60 Case Hardened Shafting. Tarbell then designed a steel end cap retainer ring that pinned the beryllium scraper seal against the bearing face.

Note: The bearing leading and trailing faces have machined counter-bores to locate and capture the back of the scraper seal. To keep the retainer ring secured to the pillow block, set screws were positioned on both sides and driven into a slot machined into the OD surface.

The ceramic balls used for this product series are non-conductive and have an insulating ability of 15 kV per mm – higher than that of atmospheric air.

Bearings from competing manufacturers with an insulating coating typically have an insulating ability of up to 1 kV; provided that the coating is not damaged – for example when the bearing is mounted. In practice this protection isn’t always sufficient, meaning that these bearings are also vulnerable to damage by stray currents.

In addition to being protected from the passage of electrical currents, the operating temperature is 10-20 °C lower, and the resulting is a bearing life typically 4-8 times longer than traditional steel bearings.

Linear Motion – The above twin Linear slide system was designed for a large manufacturer of semiconductors. The vapors from a plating operation were so corrosive that linear components were failing within months of installation. Longmeadow, MA –Linear Motion Control Application – When a privately funded research company was ready to move from their original Proof of Concept to a sustainable fusion reactor to produce clean sustainable energy, they realized that extremely heavy components would need to be assembled and disassembled and reassembled again for design modifications and maintenance. The completed assembly would be the length of two buses and easy alignment of the individual components would be critical.

The main reactor, the fusion containment chamber that is capable of containing a plasma medium of 10 to 15 million degrees is made of non-magnetic stainless steel as are many of the components. The Plasma Medium could be described as a football shaped blob about 1 meter in diameter by 2 meters long. The plasma medium is injected from each end of the reactor assembly by Plasma Guns.

See photo to right – On each end of the assembly is a Plasma Gun. The Plasma Guns as are all the floor lever components, are positioned using LM76 Jet Rail Bearings and shafting. The Jet Rail Bearings and Shafting can be seen near to bottom of the picture.

In addition to the reactor, high energy particle beam generators are positioned at angles to the fusion containment chamber. These particle bean generators form and suspend the plasma medium for an indefinite period of time in the center of the containment chamber. These generators have to be easily positioned – by hand – to accommodate adjustments and re-assembly.

In addition to supporting the weight of the components, the bearings selected to move these massive loads during the construction and testing of the fusion reactor would have to be non-magnetic. Working with engineers, LM76 developed a custom 3 inch Jet Rail Bearing designed to carry both the weight of the fusion reactor and the high energy particle generators. In addition LM76 supplied precision ground, 3 inch 303 stainless steel (non-magnetic) shafting.

The custom manufactured Jet Rail Roller Blocks and 303 stainless steel shafting simplified the assembly/disassembly of the fusion containment chamber and components while ensuring critical alignment throughout travel.

This breakthrough fusion reactor is still in the experimental stage. A commercially viable reactor would need to contain 100 million degrees. Why is the project so important? Because in addition to producing sustainable energy, its only by-product is, environmentally safe, “helium ash.”.

The Problem –

An LM76 customer is a manufacturer of loading dock ramps. These automation systems are installed in every state and experience all climates and conditions. Each dock section employs a 1″ shaft and linear bearings for length adjustment. Delivery trucks are side-loaded so the platform is adjusted outward to meet the truck body so loaders/unloaders have a safe walkway between building and truck. If the ramp cannot be properly adjusted because its rusted, frozen solid, gaps between the loading dock and the truck body become fall-through hazards for workers.

Why is this system failing? In many northern facilities, accumulated snow and ice are sprayed down with glycol and then salt. The system originally used Rc60, 1060 steel shafting and standard steel shelled, 52 100 linear ball bearings. A bad choice for such a tough, corrosive environment. Quickly, these systems were rendered useless, frozen in place, and hazardous.

The Answer –

LM76 was called to review the situation and asked to come up with a recommendation. Given that their customers had a very large installed base, the cost of changing out the design format with a new design was out of the question. Thus, LM76 had to come up with the best possible fix that would allow for a fast and uncomplicated field retrofit package.

First, LM76 changed out the original steel shaft with a 44c stainless steel shaft. Although the 440c is more corrosive resistant than the steel, it has carbon introduced into its chemistry so that it can be case hardened (required for linear bearings). For additional hardness (fromRc60 to Rc78) and superlative corrosion resistance we coated the shaft with a special thin dense chrome. For a direct plug-in bearing LM76 chose a 440c stainless steel linear ball bearing with special scraper seals.
